A Door That Wouldn't Open

I was recently called to a property in Renfrew where the homeowner had a uPVC front door that had jammed shut.

The handles had dropped downwards and no matter how hard they were lifted or pressed down, the locking mechanism wouldn't withdraw. The customer was effectively locked in, as the door simply refused to open.

The first priority was gaining access without causing unnecessary damage.

Fortunately, I was able to open the door using non-destructive methods, leaving both the door and frame completely intact.

Finding the Cause

With the door open, I could begin diagnosing the fault.

Straight away it became obvious that the gearbox wasn't operating correctly. Normally, lifting or lowering the handles transfers movement through the gearbox to the hooks and locking points.

On this occasion, the handles moved, but the locking points remained completely stationary.

To investigate further, I removed the handles, euro cylinder and the complete multipoint locking mechanism from the door.

After inspection, I identified the faulty gearbox as a 45mm backset Lockmaster gearbox.

Replacing the Gearbox

Fortunately, I carried a genuine replacement gearbox on the van.

The faulty gearbox was removed and replaced before testing the mechanism on the bench.

At first, I expected everything to work perfectly.

It didn't.

Although the new gearbox was operating correctly, one of the upper hooks refused to move properly.

A Second Fault Revealed

The top hook had seized.

This is something that can easily be missed if only the gearbox is replaced.

I dismantled the affected section of the mechanism, thoroughly cleaned the seized locking point, lubricated the moving components and carefully worked it free until it operated smoothly again.

Once reassembled, I tested the mechanism several times.

This time every locking point moved exactly as it should.

Rebuilding the Door

With the mechanism fully operational, I rebuilt the door.

As part of the repair I fitted:

• A genuine Lockmaster gearbox.
• New handle spring cassettes.
• A new snap-resistant euro cylinder.
• Five new keys.

Everything was then reassembled and tested with the door open.

The handles returned nicely under spring pressure and every locking point engaged correctly.

One Final Problem

Confident the repair was complete, I closed the door for a final test.

The handle immediately became difficult to lift.

The mechanism was working perfectly.

The problem was now elsewhere.

The door itself had moved out of alignment.

This is a common situation. A worn gearbox may fail because the door has been putting excessive strain on it for months or even years. Replacing the faulty parts restores the mechanism, but the underlying alignment issue still needs to be corrected.

Fine-Tuning the Alignment

I reopened the door and began adjusting the frame keeps.

After each adjustment I measured the position of the locking points against the keeps before testing the door again.

It was better.

But not perfect.

I repeated the process several more times, making small adjustments until every locking point entered its keep smoothly.

Rather than simply making the door lock, my aim was to achieve a smooth lift of the handle while allowing the locking points to pull the door tightly against the weather seals.

That final adjustment makes a noticeable difference to both security and everyday operation.

Eventually everything lined up exactly as it should.

The handle lifted effortlessly, the key turned smoothly and the door sealed firmly against the frame without excessive force.

The Result

Once I was satisfied with the repair, I asked the customer to try the door for themselves.

The difference was immediately noticeable.

The handles returned correctly, the locking mechanism operated smoothly and the door closed and locked exactly as it should.

What had started as a door jammed shut with multiple faults ended with a complete repair, restoring reliable operation without the need to replace the door.
