I was called to a property in Bishopton where the homeowner was having difficulty locking their front door. The handles felt loose and the door was becoming increasingly difficult to operate. The customer explained that the centre gearbox had already been replaced by another company less than two years earlier, but the problem had returned.

This is a good example of why replacing a failed component doesn't always solve the underlying issue. Modern multipoint locking mechanisms are precision-engineered systems, and if the cause of the original failure isn't addressed, even a brand-new gearbox can have a shortened lifespan.

Diagnosing the Fault

After testing the door both open and closed, I confirmed that the gearbox was no longer operating correctly. The handles weren't transferring movement through the mechanism as they should, preventing the locking points from engaging smoothly.

To carry out the repair, I removed the handles, euro cylinder and complete multipoint locking mechanism from the door to access the failed gearbox.

Why Small Engineering Adjustments Matter

The replacement gearbox was the correct model, but its deadbolt was approximately 1mm wider on each side than the original.

Rather than forcing the new component into place, I carefully removed a small amount of material from the centre case to provide the correct clearance. Although only a minor adjustment, it allowed the deadbolt to move freely without creating unnecessary friction.

This highlights an important point about replacement parts. Even genuine or compatible components can have slight manufacturing differences, and fitting them correctly often requires careful adjustment to ensure smooth operation.

Testing Before Reassembly

Before reinstalling the mechanism, I tested the gearbox outside the door.

This simple step confirms that:

  • The gearbox operates smoothly.
  • The locking points move correctly.
  • There is no internal binding or excessive resistance.
  • The mechanism is ready to be refitted.

Only once I was satisfied with its operation did I reinstall the mechanism.

Upgrading Worn Hardware

With the mechanism back in the door, I supplied and fitted:

  • A new pair of heavy-duty sprung door handles.
  • A correctly sized snap-resistant euro cylinder.
  • Five new keys.

The sprung handles provide positive lever return, helping reduce unnecessary stress on the gearbox during everyday use, while the correctly sized snap-resistant cylinder improved the security of the door.

Why Door Alignment Is Just as Important

Although the gearbox had been replaced, I wasn't finished.

Inspection showed the top of the door was almost touching the frame, leaving very little clearance between the locking points and their keeps.

Modern multipoint locking systems work most efficiently when there is a consistent gap—typically around 2–3mm—between the locking points and the keeps before the handle is lifted. This allows the hooks, rollers and deadbolt to engage smoothly without excessive resistance.

When the clearances become too tight, every operation of the handle places additional load on the gearbox and other moving parts. Over time, this extra strain accelerates wear and increases the likelihood of future failures.

After adjusting the alignment, the mechanism operated much more freely and the locking action became noticeably smoother.

Why Gearboxes Sometimes Fail Prematurely

Gearboxes don't always fail because they're poorly made.

Common faults and contributing factors include:

  • Poor door alignment.
  • Excessive friction between locking points and keeps.
  • Worn or unsprung handles.
  • Doors dropping over time.
  • Lack of maintenance.
  • Components operating under constant load.

Replacing the failed gearbox without correcting these issues can result in the same problem occurring again.

The Finished Repair

Following the repairs, the door was tested repeatedly to ensure:

  • The handles returned correctly.
  • The gearbox operated smoothly.
  • The key turned freely.
  • The locking points engaged correctly.
  • The door locked and unlocked without excessive effort.

The customer was pleased with the improvement, and the door once again operated as it should.

Conclusion

This repair demonstrates that successful uPVC door repairs involve much more than replacing a faulty component. While the failed gearbox was the immediate cause of the problem, careful fitting of the replacement part, upgrading worn hardware and correcting the door alignment were all essential to restoring smooth, reliable operation.

Modern multipoint locking mechanisms rely on every component working together. By reducing friction, maintaining the correct clearances and ensuring the mechanism operates without unnecessary strain, the lifespan of the gearbox and the rest of the locking system can often be significantly extended.
